Operation failed due to geometric condition
This error is really driving me nuts, sketches are good, all cuts and extrudes cover each other etc. Any suggestions on why this is happening?

Could be alot of things, can you upload the part?
Possibly an end condition problem, if everything else is good, but more detail and what Adam said, upload a part.
